how much larger would an aluminum motor need to be to be as efficient and conductive as a copper wound motor?

The electric resistance of aluminum is about 50 % higher than copper. Therefore the cross section of the coils would have to be about 25% thicker, for the same insulation class.

Answer: about 25% larger.
